From Barley to Cask: How Malt Whisky Is Made

A step-by-step introduction to malting, mashing, fermentation, distillation, casking, and maturation.

What happens before the game begins

Whisky Maker focuses on casks and maturation. A real distillery first carries out malting, mashing, fermentation, and distillation. Small changes at each stage shape the new-make spirit, and some of that distillery character remains after years in oak.

1. Malting

Barley absorbs water and begins to germinate. Heat then stops growth at the right point, leaving enzymes that can later convert starch into sugar. Peat smoke used during drying can leave smoky, medicinal, or earthy precursors in the malt, but not every malt whisky is peated.

2. Milling and mashing

Dried malt is milled into grist and mixed with hot water in a mash tun. Enzymes convert starch into fermentable sugars, producing a sweet liquid called wort. Water temperature, extraction, and wort clarity can influence later fermentation and distillation character.

3. Fermentation

The wort enters washbacks and yeast is added. Yeast converts sugar into alcohol and carbon dioxide while creating many flavour compounds associated with fruit, flowers, grain, and acidity. Fermentation time, yeast, and washback material all contribute to distillery style.

4. Distillation

Single malt Scotch is batch-distilled in copper pot stills. Most distilleries first produce low wines in a wash still, then distil them again in a spirit still. The distiller separates foreshots, the middle cut, and feints; the middle cut becomes new-make spirit for casking.

Still shape, heating, reflux, and distillation speed affect which lighter and heavier compounds pass through. Copper also helps reduce unwanted sulphur compounds. Some distilleries use a different number of distillations, so not every Scotch is distilled exactly twice.

5. Casking and maturation

New-make spirit is filled into oak casks and matured in a warehouse. Scotch must mature in Scotland for at least three years in oak casks no larger than 700 litres. Evaporation, oxidation, oak extraction, and the cask’s previous contents work together during this period.

A good cask does not erase every feature of the new make. A distinctive whisky emerges when distillery character and cask character work in balance.
